Have you tried removing the secondary (ie eliminate the timing issue between the pair)
I suggest rebooting the primary, with the ios 6.3(3) and turn off the secondary. If the primary does not fail then after 10 mins upgrade the secondary (with fail over cable removed) then re-setup the failover.

Subject: Cisco PIX WatchGuard crash
I've recently tried to upgrade a Cisco PIX 525 from v5.2(3) to v6.3(3) and experienced a WatchGuard crash 10 minutes after the upgrade. I then tried v6.3(1) and had the same result. When I tried v5.2(9) I had no issue and left the system on this version.
I've been told that this WatchGuard crashing was probably caused by the fact that when I upgraded the Primary PIX to v6.x the Secondary PIX was still at v5.2(3). I was to upgrade the Secondary device immediately after I knew that v6.x was stable (i.e. within 30 minutes) but as the Primary kept crashing I never moved to that stage.
Can anyone back this theory up or could there be another reason forhnm the crash? Scheduling outages on this PIX system is difficult so I haven't the luxury of just trying this out.
